Automation pays off when it fixes a real problem on your floor: labor cost, quality escapements, or operators who are wearing out. Those are the same three questions our engineers ask before we quote any automation project.

If you run a human-intensive line, especially in medical device or cleanroom manufacturing, you have probably heard the pitch that automation will transform everything. We don't think that way. Some processes should stay manual. Some should get a better workstation. And some are ready for a fixture, a cell, or a full machine.

Here are the three reasons that actually justify the investment, and how to tell if your process is ready.

## **1. The numbers work: a clear labor payback**

The first test is simple. Does the automation pay for itself in about two years through direct labor savings? If it does, it is worth a serious look. If it doesn't, it probably needs a different approach.

Here is a rough way to run that math. A fully burdened operator costs around $50,000 a year. If a machine can take over the work of two operators and comes in under $200,000, you are in payback territory. Run it across two or three shifts and the case gets stronger.

Be honest about timing, too. A quoted 26-week build often runs closer to 40 weeks once you add design reviews, debugging, and validation. Plan for roughly a year before the system is producing parts and paying you back. That is why it helps to start the conversation before the budget cycle closes, not after.

## **2. Quality: fewer errors, less scrap**

People are good at a lot of things. Repeating the same micro-assembly step all shift, every shift, without a miss is not one of them. Automation and mistake-proofing take the guesswork out of the steps where errors hide.

This doesn't always mean a full machine. On one project, a semi-automated fixture cut a customer's scrap rate from 32% to 2%. No robot, no new line. Just the right fixture on the right step.

One thing to watch: automation is less forgiving than a skilled operator. A person can adjust for a part that is slightly off. A machine usually can't. Before you automate, check whether your incoming components hold tight enough tolerances to run reliably.

## **3. Your people: better ergonomics, better use of talent**

Repetitive fine-motor work takes a toll. Carpal tunnel, eye strain, and fatigue show up as turnover, lost time, and inconsistent output late in a shift. Automating the hardest repetitive steps protects the people you worked hard to hire and train.

We will be straight with you here: ergonomics alone rarely justifies a large automation project. It is usually the third reason, not the first. But it matters, and it often tips a close decision.

It also helps to know the difference between two tools. A workstation assists the operator. Automation removes the manual step. Many lines need both. A well-designed ELEVT™ workstation can solve the ergonomic problem on its own, while automation handles the steps where labor cost or error rates are the real issue.

## **Where to start**

You don't need a full user requirements spec to begin. Most good automation projects start with a walk through the process and a few honest questions:

- Which step uses the most labor hours?
- Where do most of your errors or scrap come from?
- Which tasks do operators dread, or which ones cause injuries?
- Is the product design locked, or can it still change?

That last question is a big one in medical devices. Once a design is validated, changing it to make automation easier is slow and expensive. The earlier an automation engineer sees the product, ideally during R&D, the more options you keep open.

That is how Pezo works. Our R&D, process design, machining, and automation teams sit under one roof, including our sister company, Custom Automation Inc. in Blaine, Minnesota. So we can look at the whole process and size the solution to fit, whether that is a fixture, a workstation, or a full machine.

**Not sure if your process is ready?** Let's walk it together. Request a free automation assessment and we will tell you what we see, including when automation isn't the answer.
